Abstract
Present invention relates to a production and assembly method of a bottom plate (5) and a bumper (6) of an air suspension system (1) comprising a plastic or metal piston (4) fixed to the vehicle axle and an elastomeric bellows (2) which is air tightly fixed from its lower open end to the upper part of the piston (4) and from its upper open end to the metal plate (3) connected with the vehicle chassis to form a pressured air chamber.

SUSPENSION SYSTEMS
Technical Field
Present invention relates to air suspension systems which are used in transport vehicles such as articulated lorry, autobus, tractor, semi-trailer to provide constant vehicle height under all loading conditions, higher spring capability, ride comfort and vehicle level parallel to the road even though unbalanced loadings.
Present invention especially relates to a bottom plate with bumper, consisting of two different parts made of thermoplastic material, used at air suspension systems.
Prior Art
Currently air springs are used in transport vehicles such as articulated lorry, autobus, tractor, semi-trailer to provide constant vehicle height under all loading conditions, higher spring capability, ride comfort and vehicle level parallel to the road even though unbalanced loadings. Air suspension systems generally comprise a plastic or metal piston fixed to the vehicle axle by means of a connection flange, an elastomeric air spring part vulcanized air tight manner from its lower open end to the upper part of the piston and from its upper open end to the metal plate which is fixed to the vehicle chassis. The inner volume of the elastomeric air spring part which is fixed air tightly to the piston and the plate, is filled with air provided by a compressor and passing through a hole on the plate and in conclusion the suspension system can absorb the vibrations.
At some types of the air springs, bottom plates, which are mounted on the upper side of the piston after that the bottom plate is vulcanized to the lower open end of the elastomeric air spring, are used. This bottom plate is made of metal material and has a form of plate having high resistance.
A bumper made of rubber material, is generally mounted onto the bottom plate. Bumpers made of rubber, function as a security element and absorb the force which is occurred as a conclusion
that the vehicle chassis suddenly falls down because of the air spring burst or the overloaded vehicle. If the bumper is not used, the whole weight of the vehicle chassis will be loaded onto the piston or bottom plate without absorbing, and in this case the breaking risk of these parts will be increased. So that the security problems will be occurred. Plastic material can also be used as bumper material. EP 0943836 and EP 0501043 numbered European Patent Applications relate to plastic bumper structures.
Metal based bumper pin is used to mount the bumper onto the bottom plate. Rubber or plastic based bumper provides the montage of the bumper onto the bottom plate which undergoes onto the bumper pin fixed by a bolt onto the upper surface of the bottom plate. Bolt threads undergo suitable pitches inside the pin. Thus, bumper pin is fixed on the bottom plate.
At the present technique, bottom plate and bumper are stand alone each other and then bumper pin, welding etc. are used for assembling the bottom plate and bumper which are independent from each other. Also it increases the production cost with a considerable amount. Currently, metallic based materials which have a high strength are used to produce the bottom plates. On the other hand bumper is made of rubber, plastic materials or combination of these two materials. To fix these two different parts, connection methods like bumper pin, welding etc. have to be used to connect these parts. Thus the labor costs and production costs increase and production speed decreases.
EP 0969223 numbered European Patent Application relates to an elastomeric shock-absorber mounted over the bumper pin. Elastomeric shock-absorber is supported from its sideways with a solid support placed in a metal or plastic solid support. And thus it is prevented that the flinging of the bumper from the bumper pin.
EP 0969224 numbered European Patent Application relates to a single-piece support member made of solid hard metal, on which an elastomeric member (shock-absorber) is mounted and which is welded on the bottom plate.
In EP 0501043 numbered European Patent Application, single-piece bumper is made of solid plastic material and the inward and upward slopped claws comes into the slots on the bumper pin, thus flinging of the bumper over the bumper pin is prevented.
If the present patent applications are examined, it is seen that the bottom plate and bumper are independent from each other and different connection parts and methods are used to connect these two parts. Further that it is seen in all patent applications that the bottom plate is made of metal material. On the other hand, bumper is made of rubber, plastic material or combination of these two materials (plastic+rubber) and is subsequently mounted onto the bottom plate. Because of this operation montage time and labor costs will be increased.
Brief Description of the Invention The purpose of the present invention is to design a bottom plate with bumper, used at air suspension systems, which is obtained by the connection of the two thermoplastic parts passing into each other without using any connection element (bumper pin etc.) or welding method. Since an additional connection apparatus or a connection method is not used, cost losses and labor are minimized.
The other purpose of the invention is, designed thermoplastic bottom plate with bumper, realizes the function of the bumper absorbing the loads and the bottom plate vulcanized on the lower end of the elastomeric bellows in prior art, which are independent from each other. Thanks to the invention, the bumper and bottom plate production will be completely made from the thermoplastic material (polyamide and polypropylene) with a new production method (plastic injection) and these two parts will be connected to each other without using any welding, connection part etc. It will be provided that the bottom plate and the bumper will be joined by engaging to each other and this joining process will be realized by using the contraction feature of the thermoplastic material and any weld, additional connection part etc. will not be used to join these two parts. The production costs will be significantly decreased by the new designed thermoplastic bottom plate with bumper. Each part composing the bottom plate with bumper will be serially produced in a plastic injection machine with one process and these parts will be joined to each other by only using the contraction feature of the thermoplastic material without any additional connection part or method. Thanks to this, production and labor costs will be decreased 50 percent in comparison with present bottom plate and bumper. The production speed also will be increased.
The another advantage of the invention, since the bottom plate and the bumper are produced from the plastic based material, the applications such as bumper pin, weld etc. used to join the bottom plate and the bumper to each other, will be eliminated. In order to attain the aforesaid objectives, an air suspension system is designed which comprises a plastic or metal piston fixed to the vehicle axle and an elastomeric bellows which is air tightly fixed from its lower open end to the upper part of the piston and from its upper open end to the metal plate connected with the vehicle chassis to form a pressured air chamber, characterized in that; it comprises
- a bottom plate, made of thermoplastic based material completely, consisting of a body and a compression part as integral and said bottom plate is mounted to the upper side of the piston after that it is vulcanized to the lower open end of the elastomeric bellows or after that it is fixed to the lower open end of the elastomeric bellows in an air tight manner,
- a bumper, which is completely made of thermoplastic or rubber based material, mounted to the upper part of the body of the said bottom plate.

Detailed Description of the Invention
In Figure 1 , the perspective view of the air suspension system (1) is given. Air suspension systems (1) generally comprise a plastic or metal piston (4) fixed to the vehicle axle and an elastomeric bellows (2) which is air tightly vulcanized from its lower open end to the upper part of the piston (4) and from its upper open end to the metal plate (3) fixed to the vehicle chassis. The lower and upper open ends of the elastomeric bellows (2) are fixed onto the piston (4) and plate
(3) in air-tightly manner. Thanks to this, a pressured air chamber is formed inside the elastomeric bellows (2), which absorbs the loads and the vibrations occurred during the vehicle motion.
There is an air inlet/outlet hole (3.1) on the plate (3) to fill the pressured air into the elastomeric bellows (2) or to discharge the pressured air inside the bellows (2) to the outside. Further that, there is at least one connection bolt (3.2) on the plate (3) to provide the connection between the plate (3) and the vehicle chassis.
As it seen in Figure 1 , a bottom plate (5), which is mounted onto the upper surface of the piston
(4) after it is vulcanized or fixed to the lower open end of the elastomeric bellows (2), is used at air suspension system (1). Bottom plate (5) is fixed piston (4) upper surface by a connection element (8). Connection element (8) provides the fixation of the bottom plate (5) to the piston (4) by engaging into the metal based connection apparatus (7) which is formed in inner part of the bottom plate (5) and which has gains in its inner side. Preferably a bolt is used as the connection element (8). Bottom plate (5) provides the absorption of the loads and further that provides the fixation of the elastomeric bellows (2) onto the piston (4) air tightly in a manner thanks to the bottom plate (5) is vulcanized to the lower end of the elastomeric bellows (2) and after that it is mounted onto the piston (4).
The perspective view of the bottom plate with bumper, is given in Figure 2. Preferably bottom plate (5) is completely made of reinforced thermoplastic material. Polyamide (PA) reinforced with fiberglass is preferably used as bottom plate (5) material. Alternatively bottom plate (5) can be produced from rubber based material. Bottom plate (5) consists of, a body (5.1) and a compression part (5.2), which are formed as a single-piece. Compression part (5.2) is vulcanized to the lower open end of the elastomeric bellows (2) in air-tightly manner or it is fixed to the lower open end of the elastomeric bellows (2) in air-tightly manner without vulcanization. A
vulcanization region (5.3) is formed between the elastomeric bellows (2) and compression part (5.2) after the vulcanization process (See Fig 1). Ribs (5.4), providing the resistance increase, are formed between the body (5.1) of the bottom plate (5) and compression part (5.2). These ribs (5.4) minimize the breaking risk of the bottom plate (5) because of the first load coming onto the bottom plate (5) and increase the resistance, if the air inside the air spring is discharged or the vehicle is over-loaded. Slots (5.1.1) are formed on the upper part of the body (5.1) of the bottom plate (5) as it seen in Figure 4. Bottom plate (5) is produced in a plastic injection machine. Core gaps (5.5) are formed on the bottom plate (5) to realize this injection process. A thermoplastic or rubber based bumper (6) is mounted onto the bottom plate (5) made of reinforced thermoplastic material. However, a connection means or method is not used for this montage process. Two parts are mounted by engaging to each other. As it seen in Figure 4, the claws (6.1) formed on the bumper (6) get into the slots (5.1.1) formed on the body (5.1) of the bottom plate (5). Bumper (6) is completely made of polypropylene (PP) material. Bumper (6) is produced with one process in a plastic injection machine such as bottom plate (5). Bumper (6) can be alternatively produced from rubber based material.
The montage process of the bottom plate (5) and the bumper (6) is realized as following. Firstly, the production of the bumpers (6) made of polypropylene (PP) material, is realized in a plastic injection machine. Claws (6.1) are formed on the bumpers (6) during the injection process by means of the special injection molds. The obtained bumper (6) with claws (6.1) after the injection process, is cooled.
After that, the bottom plates (5) made of polyamide (PA) reinforced with fiberglass, are produced. After this process, slots (5.1.1), which are consistent with the claws (6.1) on the bumper (6), are formed on the body (5.1) of the bottom plates (5) by the special injection molds. After the hot bottom plate (5) is put out from the plastic injection machine, the bumper (6) is placed into the gap on the body (5.1). After this process, the claws (6.1) on the bumper (6), are engaged into the slots (5.1.1) inside the bottom plate (5). After that, as a conclusion of the cooling of the hot bottom plate (5), the bottom plate (5) makes a contraction in a certain rate and diameter contraction is occurred. As a result of the contraction and diameter shrinkage, the slots (5.1.1) around the circular surface inside the bottom plate (5), grips the claws (6.1) on the bumper (6) completely and so that the montage of the bumper (6) onto the bottom plate (5) in an
undetachable manner, is provided. The bumper (6) can not be detached, even though it is pulled out by a major force applied from the outer side.
The metal based connection apparatus (7) is formed integral with said bottom plate (5) during the plastic injection process. After the connection apparatus (7) is placed into the mold of the plastic injection machine, plastic injection process is made. After the plastic injection process, the surround of the connection apparatus (7) is completely covered with reinforced thermoplastic and the bottom plate (5) is obtained. The thermoplastic material used to produce the bottom plate (5) and the bumper (6), is preferably reinforced with fiberglass etc. and the endurance of the bottom plate with bumper is increased.
Claims
1. An air suspension system (1) comprising a plastic or metal piston (4) fixed to the vehicle axle and an elastomeric bellows (2) which is air tightly fixed from its lower open end to the upper part of the piston (4) and from its upper open end to the metal plate (3) connected with the vehicle chassis to form a pressured air chamber, characterized in that; it comprises a bottom plate (5), made of thermoplastic based material completely, consisting of a body (5.1) and a compression part (5.2) as integral and said bottom plate (5) is mounted to the upper side of the piston (4) after that it is vulcanized to the lower open end of the elastomeric bellows (2) or after that it is fixed to the lower open end of the elastomeric bellows in an air tight manner,
and, a bumper (6), which is completely made of thermoplastic or rubber based material, mounted to the upper part of the body (5.1 ) of the said bottom plate (5).
2. Air suspension system (1) according to Claim 1 , characterized in that; ribs (5.4) are formed between the body (5.1) of the bottom plate (5) and the compression part (5.2) to provide the resistance increase.
3. Air suspension system (1) according to Claim 1 , characterized in that; slots (5.1.1) are formed on the upper part of the body (5.1 ) of the bottom plate (5).
4. Air suspension system (1) according to Claim 1 , characterized in that; claws (6.1 ), which are consistent with the slots (5.1.1) of the bottom plate (5), are formed on the bumper (6).
5. Air suspension system (1) according to Claim 1 , characterized in that; the bottom plate (5) is made of polyamide (PA) material reinforced with fiberglass, the bumper (6) is completely made of polypropylene (PP) material or alternatively rubber based material.
6. A production and assembly method of a bottom plate (5) and a bumper (6) of an air suspension system (1) comprising a plastic or metal piston (4) fixed to the vehicle axle and an elastomeric bellows (2) which is air tightly fixed from its lower open end to the upper part of the piston (4) and from its upper open end to the metal plate (3) connected with the vehicle chassis to form a pressured air chamber, characterized in that; it comprises the following process steps, firstly, the thermoplastic based bumpers (6) are produced in a plastic injection machine, as a result of this process claws (6.1) are formed on the bumpers (6) by the special injection molds,
the bumpers (6) are cooled after the injection process,
after that, thermoplastic based bottom plates (5) are produced in a plastic injection machine, as a result of this process, slots (5.1.1), which are consistent with the claws (6.1) on the bumper (6), are formed on the upper part of the body (5.1) of the bottom plate (5) by means of the special injection molds,
the cooled bumper (6) is placed into a gap on the upper part of the body (5.1) after the hot bottom plate (5) is taken out from the plastic injection machine, as a result of this placement process, the claws (6.1) on the bumper (6) engage into the slots (5.1.1) inside the bottom plate (5),
after that, thanks to the cooling of the hot bottom plate (5), a contraction and a diameter shrinkage occurs on the bottom plate (5), the slots (5.1.1) around the circular surface of the body (5.1) of the bottom plate (5), grips the claws (6.1) on the bumper (6) completely and so that the montage of the bumper (6) onto the bottom plate (5) in an undetachable manner, is provided.
