  • the present invention relates to a method for the production of highly abrasion resistant decorative paper and laminates, incorporating such decorative paper, ; the decorative paper and laminates of the invention are applied particularly advantageously in the flooring field, but can be profitably used also in other applications, for example as wall or furniture coverings.
  • Thermosetting polymeric resin-based laminates resistant to abrasion are well known in the art, for example for the production of floorings as a replacement for natural wooden floors; these laminates generally consist of one or more sheets of paper impregnated and spreaded with polymeric compositions and hot-rolled; the layer designed to remain exposed is normally provided with a decoration which reproduces the required drawing and/or colour; a protective anti-abrasion coating, the so-called overlay, which contains particles of a highly abrasion resistant material with (for example corundum) and which furthermore gives the laminate a brilliant look which is particularly satisfactory in terms of appearance, is press coupled with this decorative layer.

  • the present invention therefore aims to provide a method for the production of decorative paper and, therefore, laminates incorporating said decorative paper, in particular for covering surfaces of floors, furniture or walls, which is without the drawbacks highlighted in the known art; in particular an aim of the invention is to provide a method which is simple and relatively inexpensive to carry out and provides highly abrasion resistant decorative paper and laminates having at the same time a particularly satisfactory appearance and a high surface shine.
  • the present invention therefore relates to a method for the production of highly abrasion resistant decorative paper and laminates , in particular for flooring, the method comprising a first spreading step, in which a first polymeric composition incorporating a particle substance resistant to abrasion, such as corundum, is applied on a first face of a substrate in strip form to form an anti-abrasion layer; and a second spreading step, in which a second polymeric composition is applied to said anti-abrasion layer; the method being characterised in that said second polymeric composition comprises at least one polymeric resin and cellulose fibres, and in that the first polymeric composition and second polymeric composition are applied in respective distinct spreading steps to form respective separate and overlapping layers.
  • the method of the invention provides highly abrasion resistant decorative paper and laminates , at the same time having a particularly satisfactory appearance with a high surface shine, furthermore resulting simple and relatively inexpensive to carry out.
  • the second polymeric composition includes particles and/or fibres of a material with high hardness and low abrasiveness, in particular glass spheres and/or fibres.
  • abrasion resistant particle substance in turn very abrasive
  • said substance in fact, is entirely coated, whatever is the process of dispersion within the anti-abrasion layer, by the second polymeric composition which, by containing the particles and/or fibres of material with high hardness and low abrasiveness, protects the lamination presses, and by containing cellulose ensures a high surface shine, comparable or superior to that obtained with a traditional overlay.
  • 1 indicates a substrate in strip form, in particular a strip of printed decorative paper presenting two opposite faces 2, 3; face 2 is provided with a decoration that reproduces the required drawing and/or colour.
  • the substrate 1 undergoes an impregnation step 4, in which the substrate 1 is immersed in a bath consisting of an aqueous solution of one or more polymeric components, in particular an aqueous solution of melamine resins (or similar) and/or polyvinyl alcohol; according to a preferred embodiment, the substrate 1 is impregnated in a bath of water and polyvinyl alcohol.
  • the impregnation step is performed according to known procedures and in such a way as to leave in the substrate 1 from approximately 5 to approximately 20 and preferably around approximately 10 g/m 2 when dried of melamine resin and/or polyvinyl alcohol.
  • the impregnated substrate 1 is then subjected to a first spreading step 11; preferably (but not necessarily) , the impregnated substrate 1 is subjected when wet to the first spreading step 11, without passing through drying steps.
  • a first polymeric composition comprising one or more polymeric components, in particular a melamine resin or other similar thermosetting resin or polyvinyl alcohol or their mixtures, and an abrasion resistant particle substance, such as corundum, is applied on the face 2 to form an anti-abrasion layer 12.
  • the first spreading step 11 is performed by applying a quantity of polymeric composition such as to leave on the substrate 1 from approximately 10 to approximately 60 g/m 2 when dried of polymeric components and from approximately 5 to approximately 50 g/m 2 when dried of corundum (or analogous abrasion resistant particle substance) .

  • the material with high hardness and low abrasiveness is preferably glass and advantageously consists of glass spheres or microspheres having mean diameter of between approximately 10 and approximately 500 ⁇ m and preferably between approximately 30 and approximately 100 ⁇ m, and/or glass fibres with diameter of between approximately 10 ⁇ m and approximately 500 ⁇ m and preferably between approximately 10 ⁇ m and approximately 300 ⁇ m.
  • the second spreading step 21 can be performed with a spreading machine of any known type, for example by means of a roller coating assembly, in particular by means of a reverse spreading system, or by means of a Meyer bar, or again by means of a flat-head spreading machine.
  • the first and second spreading steps 11, 21 are performed simultaneously by means of a flat- head spreading machine with two delivery slots, via which the first and second polymeric composition are applied respectively, one on the other, to form the anti-abrasion layer (which is deposited directly on the face 2 of the substrate) and the protective layer 22, which is deposited above the anti-abrasion layer 12.
  • the spreading steps 11, 21 are still distinct, since they produce respective separate overlapping layers 12, 22, but are performed simultaneously by means of one single spreading machine, with considerable advantages in terms of simplicity, rapidity and economy of the process•
  • the substrate 1, provided with the layers 12, 22, is lastly dried in a drying step 23 and cooled and cut or wound in reels for further processing, in particular for a lamination step to form a flooring laminate.

Abstract

L'invention concerne un procédé de production de papier et de laminés décoratifs présentant une résistance à l'abrasion élevée, et utilisés en particulier dans les revêtements de sol. Ledit procédé consiste à appliquer sur un substrat (1) en forme de bande, au cours de deux phases d'étalement distinctes (11, 21), une couche (12) anti-abrasion formée d'une première composition polymérique incorporant une substance à particules résistant à l'abrasion, telle que le corindon et, au-dessus de la couche (12) anti-abrasion, une couche (22) de protection formée d'une seconde composition polymérique contenant au moins une résine polymérique, des fibres de cellulose et des particules et/ou des fibres d'un matériau d'une dureté élevé et d'une faible capacité d'abrasion, en particulier des billes et/ou des fibres de verre.
