Claims (54)
1. Автомобильный каталитический композит, содержащий:
каталитический материал на носителе, причем каталитический материал содержит множество частиц-носителей типа ядро-оболочка, содержащих ядро и оболочку, окружающую указанное ядро,
где ядро содержит множество частиц, имеющих первичное распределение частиц по размеру d90 до около 5 мкм, где частицы ядра содержат частицы одного или более молекулярных сит и необязательно частицы одного или более оксидов тугоплавкого металла; и
где оболочка содержит наночастицы одного или более оксидов тугоплавкого металла, где наночастицы имеют первичное распределение частиц по размеру d90 в интервале от около 5 нм до около 1000 нм (1 мкм); и
необязательно, один или более металлов платиновой группы (PGM) на носителе типа ядро-оболочка;
где каталитический материал эффективен для временного улавливания углеводородов в выхлопном потоке транспортного средства и затем высвобождения уловленных углеводородов и превращения указанных углеводородов в оксиды углерода и воду.
2. Автомобильный каталитический композит по п. 1, где оболочка имеет толщину в интервале от около 1 до около 10 мкм.
3. Автомобильный каталитический композит по п. 2, где оболочка имеет толщину в интервале от около 2 до около 6 мкм.
4. Автомобильный каталитический композит по п. 1, где оболочка имеет толщину от около 10 до около 50% от среднего диаметра частиц носителя типа ядро-оболочка.
5. Автомобильный каталитический композит по п. 1, где ядро имеет диаметр в интервале от около 5 до около 20 мкм.
6. Автомобильный каталитический композит по п. 1, где носитель типа ядро-оболочка содержит от около 50 до около 95 мас. % ядра и от около 5 до около 50 мас. % оболочки, на основе общей массы носителя типа ядро-оболочка.
7. Автомобильный каталитический композит по п. 1, где носитель типа ядро-оболочка имеет средний диаметр частиц в интервале от около 8 мкм до около 30 мкм.
8. Автомобильный каталитический композит по п. 1, где ядро содержит частицы молекулярного сита, имеющие первичное распределение частиц по размеру d90 в интервале от около 0.1 до около 5 мкм.
9. Автомобильный каталитический композит по п. 1, где ядро содержит по меньшей мере два типа молекулярного сита, выбранные из группы, состоящей из мелкопористого типа молекулярного сита, среднепористого типа молекулярного сита, и крупнопористого типа молекулярного сита.
10. Автомобильный каталитический композит по п. 1, где оксид тугоплавкого металла оболочки выбирают из группы, состоящей из оксида алюминия, оксида циркония-оксида алюминия, оксида церия, оксида церия-оксида циркония, оксида циркония, оксида титана, диоксида кремния, диоксида кремния-оксида алюминия, оксида марганца, и их комбинаций.
11. Автомобильный каталитический композит по п. 10, где оболочка дополнительно содержит оксид основного металла, выбранный из группы, состоящей из оксида лантана, оксида бария, оксида стронция, оксида кальция, оксида магния, и их комбинаций.
12. Автомобильный каталитический композит по п. 11, где оксид основного металла присутствует в количестве от около 1 до около 20 мас. %, на основе массы носителя типа ядро-оболочка.
13. Автомобильный каталитический композит по п. 1, где молекулярное сито выбрано из группы, состоящей из шабазита, ферриерита, клиноптилолита, силикоалюмофосфата (SAPO), бета-цеолита, Y-цеолита, морденита, ZSM-5, и их комбинаций.
14. Автомобильный каталитический композит по п. 1, где молекулярное сито является ионообмененным на металл, выбранный из группы, состоящей из La, Ва, Sr, Mg, Pt, Pd, Ag, Cu Ni, Co, Fe, Zn, и их комбинаций.
16. Автомобильный каталитический композит по п. 1, где один или более PGM импрегнированны на оболочке, причем PGM выбраны из группы, состоящей из Pt компонента, Pd компонента, или их комбинаций.
17. Автомобильный каталитический композит по п. 16, где массовое соотношение Pt и Pd находится в интервале от около 5:1 до около 1:5.
18. Автомобильный каталитический композит по п. 16, где общее количество Pt и Pd составляет от около 0.1 до около 5 мас. %, на основе общей массы носителя типа ядро-оболочка.
19. Автомобильный каталитический композит по п. 1, где подложкой является проточная подложка или фильтр с проточными стенками.
20. Автомобильный каталитический композит по п. 1, где загрузка частиц-носителей типа ядро-оболочка на подложке составляет от около 0.5 до около 2.5 г/дюйм3.
21. Автомобильный каталитический композит по п. 1, дополнительно содержащий связующее на основе оксида тугоплавкого металла.
22. Автомобильный каталитический композит по п. 1, дополнительно содержащий отдельный компонент оксида металла, смешанный с частицами-носителями типа ядро-оболочка, причем отдельный компонент оксида металла необязательно импрегнирован PGM.
23. Автомобильный каталитический композит по п. 22, где отдельный компонент оксида металла выбран из группы, состоящей из оксида алюминия, оксида циркония, и оксида церия, необязательно импрегнированных Pt компонентом, Pd компонентом, или их комбинацией.
24. Автомобильный каталитический композит по п. 1, дополнительно содержащий отдельный компонент, смешанный с частицами-носителями типа ядро-оболочка, причем отдельный компонент содержит мезопористые частицы, необязательно импрегнированные PGM.
25. Автомобильный каталитический композит по п. 24, где мезопористые частицы содержат наночастицы диоксида кремния.
26. Автомобильный каталитический композит по п. 1, в форме однослойного бензинового или дизельного катализатора окисления, где наночастицы одного или более оксидов тугоплавкого металла оболочки импрегнированны PGM.
27. Автомобильный каталитический композит по п. 1, в форме многослойного бензинового трехкомпонентного нейтрализатора (TWC катализатор), содержащего либо (i) частицы-носители типа ядро-оболочка в качестве первого слоя, и второй слой, перекрывающий первый слой, содержащий оксид тугоплавкого металла и компонент накопления кислорода, импрегнированные PGM; либо (ii) частицы-носители типа ядро-оболочка в качестве первого слоя, второй слой оксида тугоплавкого металла, импрегнированного PGM, перекрывающий первый слой, и третий слой, перекрывающий второй слой, содержащий смесь оксида тугоплавкого металла и компонента накопления кислорода, импрегнированную PGM.
28. Автомобильный каталитический композит по п. 27, где PGM второго слоя или третьего слоя выбирают из группы, состоящей из Pd компонента, Rh компонента, и их комбинаций.

30. Автомобильный каталитический композит по п. 1, в форме, эффективной в качестве катализатора, для превращения углеводородов (НС), монооксида углерода (СО) и NOx,
где ядро содержит частицы одного или более молекулярных сит, имеющих первичное распределение частиц по размеру d90 в интервале от около 0.1 мкм до около 5 мкм, и частицы одного или более оксидов тугоплавкого металла, имеющих первичное распределение частиц по размеру d90 в интервале от около 0.1 мкм до около 5 мкм;
где оболочка содержит наночастицы одного или более оксидов тугоплавкого металла, имеющие первичное распределение частиц по размеру d90 в интервале от около 5 нм до около 100 нм (0.1 мкм); и дополнительно содержащий один или более металлов платиновой группы (PGM), импрегнированных на носителе типа ядро-оболочка;
31. Система для обработки выхлопного газа, содержащая автомобильный каталитический композит по любому из пп. 1-30, расположенный ниже по ходу потока от двигателя внутреннего сгорания.
32. Способ обработки выхлопного газа, содержащего углеводороды и монооксид углерода, причем способ включает контакт выхлопного газа с автомобильным каталитическим композитом по любому из пп. 1-30.
33. Способ получения автомобильного каталитического композита, причем способ включает:
получение множества частиц в водной суспензии для структуры ядра, причем частицы имеют первичное распределение частиц по размеру до около 5 мкм и содержат одно или более молекулярных сит;
получение раствора наночастиц одного или более оксидов тугоплавкого металла, имеющих первичное распределение частиц по размеру d90 в интервале от около 5 нм до около 1000 нм (1 мкм);
смешивание водной суспензии для структуры ядра и раствора наночастиц с образованием смеси;
распылительную сушку смеси с образованием множества частиц-носителей типа ядро-оболочка;
необязательно импрегнирование частиц-носителей типа ядро-оболочка одним или более металлами платиновой группы (PGM) с образованием каталитического материала; и
осаждение каталитического материала на носителе.
34. Способ по п. 33, где водная суспензия для структуры ядра дополнительно содержит частицы одного или более оксидов тугоплавкого металла.
35. Способ по п. 33, где один или более PGM импрегнированны на носителе типа ядро-оболочка и выбраны из группы, состоящей из платины (Pt), родия (Rh), палладия (Pd), иридия (Ir), рутения (Ru), и их комбинаций.
36. Материал в форме частиц, предназначенный для применения в качестве покрытия на каталитическом изделии, содержащий:
множество частиц-носителей типа ядро-оболочка, содержащих ядро и оболочку, окружающую указанное ядро,
где ядро содержит множество частиц, имеющих первичное распределение частиц по размеру d90 до около 5 мкм, где частицы ядра содержат частицы одного или более молекулярных сит и необязательно частицы одного или более оксидов тугоплавкого металла; и
где оболочка содержит наночастицы одного или более оксидов тугоплавкого металла, где наночастицы имеют первичное распределение частиц по размеру d90 в интервале от около 5 нм до около 1000 нм (1 мкм); и
необязательно, один или более металлов платиновой группы (PGM) на носителе типа ядро-оболочка, где частицы-носители типа ядро-оболочка находятся в сухой форме или в форме водной суспензии.
